Lost Foam Casting

Lost foam casting is a modern casting process that uses an expendable foam pattern to create complex metal components. In this method, a foam pattern (usually made from polystyrene) is prepared in the exact shape of the final product. The pattern is coated with a refractory material and then placed in a sand mold. When molten metal is poured into the mold, the foam pattern vaporizes instantly, allowing the metal to take its place.

This process eliminates the need for cores and parting lines, enabling the production of highly complex shapes in a single piece. It also reduces assembly and machining requirements.
